THE CHALLENGE

Four problems their previous suppliers couldn't solve

This client knew what they wanted. Pantone numbers, a Russell Athletic size chart, opinions about how ink should feel on fabric. Other factories kept missing.

Sizing built for Americans

Previous orders used Asian fit blocks. Garments ran too slim. Needed a roomy, boxy Russell Athletic silhouette, S through 3XL. Sleeve length fixed at 24″ from L up. We built their size chart from scratch.

Color and craft, to the inch

Every detail by number: #60 Dark Green body, #125 Gold accents. Rejected plastisol screen printing for being too plastic. Water-based ink only. Print placement specified down to the inch.

Six categories per season

Hoodies, sweatshirts, work shirts, flannels, printed shirts, and more. Different fabrics, weights, construction. They demanded the exact same fabric quality as last order. Not similar. Exact.

Cost-conscious, not corner-cutting

Woven neck labels too costly at their volume. We suggested heat transfer printed labels. Same branded look, lower cost, faster turnaround. Approved on the spot.

The sampling process

Pre-production samples and color cards shipped via UPS before we cut any bulk fabric. Hands-on time with the actual garments. No guessing.

Fit samples in M, L, XL
Produced using available fabric so the client could evaluate fit before we locked anything in. After the first review, they sent over a full Russell Athletic size chart as the target.
Size chart adjustments
Sleeve length set to 24" fixed across L to 3XL. Cuff height corrected from 4" to 3". Silhouette stayed roomy and boxy. We flagged an armhole-to-sleeve proportion issue on 2XL/3XL before the client noticed. Larger sizes scale horizontally, not vertically.
Print and embroidery corrections
Initial screen print on the sweatshirt had a plastic feel. Switched to water-based ink immediately. Print moved up 1 inch for better chest placement. Logo center circle corrected to show garment body color instead of white. On the hoodie, embroidery repositioned 2 inches higher to sit centered.
Color matching on production fabric
All accent colors matched precisely: #125 Gold for the hood lining, drawstring, and embroidery on the hoodie. #38 Dark Gray contrast stitching on the sweatshirt. We test on the actual production fabric, not swatch cards. Base cloth tone affects how colors read.
Construction refinements
Drawstring neck opening reduced from 3 eyelet sets to 2 for a cleaner look. Drawstring shortened by 2 inches and unified to 32" across all sizes. V-neck panel shortened to create space for the repositioned logo. Client agreed to both based on our team's recommendation.
Labels finalized
Switched from custom woven to 1.5" x 3" heat transfer printed labels after comparing cost at volume. Branded look stayed clean. Final artwork provided as print-ready PDF. Kept lead time short and cost down without visible trade-off.

About 2 months, start to delivery

Most time went into getting samples right. Bulk production took ~2 weeks after approval.

Design kickoff
Client sent design concepts for two key styles. We produced fit-test samples in M, L, XL and shipped color cards via UPS.
Wk 2–3
Fabric lock
300GSM cotton fleece for the hoodie, 280GSM cotton French terry for the sweatshirt. Matched previous order quality exactly.
Wk 3–5
Sample review
Client reviewed and gave detailed feedback: color changes, print technique switch, sizing, embroidery repositioning, construction modifications across both styles.
Wk 5–6
Final lock
Size chart updated. V-neck panel shortened. Drawstring unified to 32". Labels changed from woven to heat transfer print.
Wk 6–8
Production
Fabric cut and bulk production completed within approximately 2 weeks of sample approval.

Delivery
Full order shipped via UPS. All boxes confirmed in good condition.

QUALITY CONTROL

Every garment inspected against the approved pre-production sample before packing. During fabric cutting, our team maximized material usage through efficient pattern layout, which produced some extra units beyond the original order quantity. The client was happy to take them. Full order packed and shipped via UPS with tracking throughout.
